 چکیده
این مقاله روش جدید ی را برای افزایش عمر مقاومت اتصال جوشکاری اصطکاکی نقطه متحرک (FSSW) با استفاده از پروسه مومسانی موضعی معرفی می دهد. هدف تحقیق بررسی اثر بسط و انبساط سرد بر افزایش عمر خستگی نقاط FSSW در ورقه های آلیاژ آلومینیوم ۷۰۷۵-T6 با اجرا روشهای آزمایشی و عددی است. آزمون های خستگی در مقعطع آزمایشی با استفاده از دامنه ثابت کنترل بار ماشین سر و – هیدرولیکی آزمایش خستگی بر اتصال های جوشی و بسط یافته سرد FSSW با سطح انبساط سرد ۳٫۳% اجرا شد. در قسمت عددی ، مدلهای سه بعدی جزء متناهی جهت محاسبه توزیع تنش و کرنش در دو گره از نمونه ها با استفاده از ملاک خستگی چند محوری اجرا شدند: Smith-Watson-Topper و Fatemi-Socie . داده های آزمایشی و عددی بدست آمده S-N ثابت کرد که روش انسباط سرما میتواند عمر خستگی اتصالات FSSW را در تمامی دامنه های بار به گونه ای افزایش دهد تا در سازگان های چرخه بالا ، عمر خستگی تا ۶ برابر افزایش یابد. اگر چه نتایج وجود همسویی نسبتاٌ خوبی را بین عمر خستگی برآورد شده و داده های آزمایشی در سیستم معقول عمر خستگی نشان داد اما بررسی عمر رشد ترک خستگی میتواند منجر به برآورد بهتری شود. 
 
۱- مقدمه
تکنولوژی جوشکاری اصطکاکی نقطه متحرک (ESSW) صنایع جدید خودرو سازی و هوا و فضا به منظور رفع و حل مسائل زیر مورد آماج قرار داده است .ذخیره و صرفه جویی انرژی ، محافظت محیطی ، افزایش و بهبود اقتصاد سوخت ، و عملکرد اقتصاد سوخت . طبق اظهارت بلورت و همکارن و دیویس جایگزینی نور و مصالح بسیار مقاوم مثل آلومینیوم ، منگنز و کمپوست های تقویت شده بسپارش در ساخت خودروها به جای آلیاژهای مرسوم آهن یکی از روشهای موثر است . همانطور که کاولری و همکاران بیان کردند جوش ذوبی آلیاژ های فوق الذکر مشکل است و خواص میکانیکی آنها به طرز شگرف انگیزی با پروسه جوش ذوبی کاهش می. جوشکاری مقاومت نقطه ای (RSW) با برخی از برتری ها ی چون تلرانس بالا نسبت به انطباق ضعیف قطعه برخلاف تکنیک های جوش ذوبی برای اتصال ورقه های فولادی استفاده می شود ، البته این روش منجر به عملکرد ضعیف میکانیکی می شود. معمولاٌ ، جوشکاری متحرک اصطکاکی (FSW) یک روش جدید اتصال است که در سال ۱۹۹۱ توسط TWI با مزیت های مختلف آن مثل حفظ و نگهداری خوب خواص خط مبنا میکانیکی ، پیچش و از فرم افتادگی اندک ، و تنش های پایین حبس شده در مقایسه با تکنیک های مرسوم جوشکاری معرفی شد. GKSS یکی از کارخانه های کشور آلمان است که اخیراٌ از پروسه جوشکاری اصطکاکی به نام جوشکاری اصطکاکی نقطه متحرک (FAAW) برای جوشکاری نقطه ای استفاده کرده است . نمونه ها در این پروسه جدید به صورت اتصال حالت جامد به یک دیگر براساس گرما اصطکاک بر سطوح تراش ابزار و ورقه های خاص از پیش طراحی شده است . پروسه اختلاط نقش مهمی را در تولید منطقه بد شکل مومسانی اطراف پین یا خار ایفا می کند. کارخانه موتور مزدا از این تکنولوژی جدید در تولید توده ای درب های محفطه و عقب موتورهای اسپرت مزدا RX-8 استفاده کرده است . کل پروسه جوشکاری در FSSW طبق نقطه ذوب آلیاژهای جوشکاری شده رخ می دهند. به این دلیل ، این روش برای مصالح دارای نقطه ذوب پایین مثل Al و Mg بسیار مناسب است . بسیاری از محققان به علت افزایش اغراق آمیز استفاده از این تکنیک به تحقیق جنبه و ابعاد مختلف این تکنولوژی رو آوردند.
مسائل مهمی چون مشخصه های میکانیکی و میکرو سازه ای اتصال ها ، بهینه سازی پارامترهای پروسه جوش ، توانایی اتصال مصالح نامشابه ، مقاومت اتصالات موثر بر انحراف پارامترهای پروسه ، و عمر خستگی و روشهای شکست اتصال جوشی اصطکاک نقطه ای مسائل مهمی هستند. اکثر تحقیقات گذشته به بررسی جوش های اصطکاک نقطه ای بین آلیاژهای مشابه و مخالف آلومینیوم پرداخته اند.
اسمیت و همکاران مقاله ای را در مرود مزایا استفاده از FSSW در صنعت حمل نقل ارایه دادند. میرزوگ و همکاران ، به روش آزمایشی پارامترهای بهینه پروسه FSSW را به منظور افزایش خواص میکانیکی اتصالات جوشی Al6065-T5 تعیین کردند. دا سیلوا و همکاران اثر پارامترهای اتصال را بر خواص میکانیکی و مشخصات ریز سازه ای را بررسی کردند و جریان مصالح درون اختلاطی مصالح نامشابه را طی FSSW در آلیاژ های مختلف آلومینیوم توضیح دادند. رود تیگوس و همکاران اثر پارامترهای جوشی را مثل شانه های تخت و مخروطی را بر مشخصات ریز سازه و میکنیکی اتصالات به منظور دستیابی به اتصالات کامل و غیر ناقص بررسی کردند . اکثر تحقیقات قبلی توجه به تعیین اثر پارامترهای جوششی بر میکرو سازه ها ، مدهای شکست اتصالات SFW در بارهای شبه ایستا داشته ند. لین و همکاران در تحقیق دیگر ی ، ریز سازه ها و مدهای شکست اصطکاک نقطه ای را در نمونه های برش های بهم پوشان آلومینیوم ۶۱۱۱-T4 با استفاده از میکرو گراف های اپتیکی بررسی کردند. وانگ و چن عمر خستگی FSSW را در نمونه های برش بهم پوشان AL 6061-T4 زیر بارهای چرخه ای و براساس قانون پاریس و عومل شدت تنش محلی مثل تابع های طول kink بررسی کردند. راش احمدی و همکاران عمر خستگی جوش های تک نطقه ای متحرک اصطکاکی را با اجرا تحلیل جزء متناهی و معادله اصلاح شده آسیب و زیان های کرنش مورو که توزیع سختی را بررسی میکند ، و تصور میکند که ثابت های مصالح چرخه ای و مقاومت میکانیکی مناطق مختلف اطراف FSSW متناسب با مقدار سختی مصالح مبناو پایه است را مطالعه میکنند. تکنیک های اندکی اخیراٌ جهت افزایش مقاومت اتصال جوش اصطکاکی که منجر به افزایش ظرفیت بار استاتیکی و عمر خستگی می شود ، طراحی شده است . از برخی عملیات در این روش مثل افزودن عنصر تقویت ذره ای در طی پروسه جوش اصطکاکی ،پرکردن دوباره اتصالات با استفاده از ابزار دو کاره جهت حذف حفره ایجاد شده در منطقه جوشکاری شده ، و استفاده از تابکاری حرارتی در سازهای جوشکاری اصطکاکی استفاده می شود. میلر و همکارن تحقیقات مرتبطی را انجام داده اند. آنها افزودن ذرات فلزی را در طی پروسه نقطه ای جوشکاری اصطکاکی جهت ساخت کمپوست ماتریس فلز موضعی (MMC) برای افزایش مقاومت ۲۵ درصدی برش بهم پوشان با استفاده از اتصالات جوشکاری نقطه ای اصطکاکی (SFW) بررسی کردند . یونتسو و همکاران اثرات پرکردن دوباره سوراخ میله مدرج و افزایش مساحت موثر سطح مقطعی دکمه جوش رابر رفتار خستگی و کشش اتصالات FSSW بررسی کردند. اگر چه نتایج آزمایشی ثابت کرد که مقاومت کششی اتصال های پر شده بیشتر از اتصالات جوشکاری شده بود ، اما مقاومت خستگی اتصال های دوباره پر شده تقریباً مانند یا در اکثر نمونه ها کمتر از اتصال های سوراخ میله مدرج بود.
پروسه ای در موازات هدف ذکر شده جهت افزایش عمر خستگی اتصال FSSW در این تحقیق طرح شده است. این پروسه تنش های جامانده فشاری را در پیرامون اتصال ها با عبور از پین مقعر طراحی شده با اندازه ای بزرگتر از سوراخ ساخته شده در مرکز جوش تولید میکند. هدف اصلی تحقیق حاضر بررسی عملکرد روش طرح شده با بررسی اثرات آن بر رفتار خستگی اتصالات FSSW آلومینیوم ۷۰۷۵-T6 است و از این رو، ملاک های معتبر کرنش خستگی چند محوری جهت پیش بینی عمر خستگی نمونه ها براساس تحلیل جزء متناهی انتخاب شده اند.

Abstract

This study introduces a new method for enhancing the life and strength of friction stir spot welded (FSSW) joints using a localized plasticity process. The aim of this investigation is to evaluate the effect of cold expansion on the improvement of fatigue life of FSSW joints in aluminum alloy 7075-T6 plates through conducting experimental and numerical procedures. In the experimental section, the fatigue tests were carried out using constant amplitude load control servo-hydraulic fatigue testing machine on the as-welded and cold expanded FSSW joints with cold expansion level of 3.3%. In the numerical part, three-dimensional finite element models were implemented to calculate stress and strain distributions in two batches of specimens using two multi-axial fatigue criteria: Smith–Watson–Topper and Fatemi–۷۷۷Socie. The obtained experimental and numerical S–N data revealed that the cold expansion method could improve the fatigue life of FSSW joints in all load ranges so that in high cycle regimes, it could improve the fatigue life up to 6 times. Although the results revealed that there is a relatively good agreement between estimated fatigue lives and experimental data in reasonable fatigue life regime, considering the fatigue crack growth life can lead to better estimation.

۱ Introduction

Friction Stir Spot Welding (FSSW) technology is being targeted at modern automotive and aerospace industries in order to resolve the significant issues such as: energy saving, environmental preservation, fuel economy improvement, and performance. One of the efficient procedures is through replacing conventional iron based alloys with light and high strength materials such as aluminum, magnesium and reinforced polymer composites in fabrication of vehicles, as reported by Blawert et al. [1], and Davies [2]. These mentioned alloys are difficult to fusion weld, and their mechanical properties are drastically attenuated by fusion welding process, as reported by Cavaliere et al. [3]. The resistance spot welding (RSW) with some privileges like high tolerance to poor part fit up compared with fusion welding techniques is commonly employed for joining steel sheets; however, this method leads to poor mechanical performance [4, 5]. Generally, friction stir welding (FSW) is a revolutionary joining method which was introduced by TWI in 1991[6] with various advantages such as good retention of baseline mechanical properties, little distortion, and low residual stresses in comparison with traditional welding techniques. German factory GKSS [7] has recently applied friction welding process for spot welding, called friction stir spot welding (FSSW). In this new generated solid‐state joining process, the specimens are connected to each other based on friction heating on the facing surfaces of predesigned special tool and sheets. The stirring process plays an important role in producing a plastically deformed zone around the pin. This new invented technology has been adopted by Mazda Motor [8] in mass production of hood and rear door of the sport model Mazda RX‐۸٫ In FSSW the whole process of welding occurred under the melting point of welded alloys. That’s why it is appropriate for low melting point materials such as Al and Mg. Due to overwhelming development in application of this welding technique, many researchers have been allured to study the several aspects of this technology. The main issues are micro‐structural and mechanical characteristics of the joints, optimization of welding process parameters, capability in joining dissimilar materials, strength of the joints which are influenced by deviations in process parameters, and fatigue life and failure modes of spot friction welded joints. Most of the previous studies investigated the spot friction welds between similar and dissimilar aluminum alloys. Smith et al. [9] proposed a review on the advantages of using FSSW in transportation industry. Merzoug et al. [10] experimentally determined the optimal parameters of FSSW process in order to enhance the mechanical properties of Al 6065‐T5 welded joints. Da Silva et al. [11] investigated the effect of joining parameters on the mechanical properties and micro structural features; and described the material flow of dissimilar intermixing during FSSW into different aluminum alloys. Rodrigues et al. [12] studied the influence of welding parameters such as conical and flat shoulders, on the microstructure and mechanical characteristics of joints to get non defective welds. Most of the previous studies have focused on determining the influence of welding parameters on the microstructures, failure modes of SFW joints under quasi‐static loading conditions. In another study by Lin et al. [13], the microstructures and failure modes of spot friction welds in lap‐shear specimens of aluminum 6111‐T4 sheets were studied using optical micrographs. Wang and Chen [14] predicted fatigue lives of FSSW in AL 6061‐T4 lap shear specimens under cyclic loading conditions based on Paris law and local stress intensity factors as functions of the kink length. Rash Ahmadi et al. [15] investigated the fatigue life of single friction stir spot welds by performing finite element analysis and strain‐based modified Morrow’s damage equation considering hardness distribution, assuming the cyclic material constants and mechanical strength of different zones around the FSSW are proportional to the base material hardness value. A new technique has been recently proposed to improve the strength of friction welded joints which results in enhancement of static load capacity and fatigue life. In this method, a number of actions are used such as adding some particle reinforcement during the friction welding process, refilling the joints by using a special designed double‐acting tool to remove the created cavity in welded zone, and applying thermal annealing to friction welded structures. Some of the relevant studies have been done by Miller et al. [16]. They studied addition of metal particles during the spot friction welding process to create a localized Metal Matrix Composite (MMC) for the improvement of lap shear strength in AL 6111‐T4 alloys; and experimental procedures revealed that the MMC reinforcement improved the lap shear strength of Spot Friction Welded (SFW) joints by about 25%. Uematsu et al. [17] investigated the effects of refilling probe hole and increased effective cross sectional area of the nugget on tensile and fatigue behavior of FSSW joints. Although experimental results revealed that tensile strength of refilled joints was higher than the as‐welded joints, the fatigue strength of the refilled joints was almost the same or in some cases lower than the joints with probe hole. In parallel with our mentioned goal, a process has been proposed to improve the fatigue life of FSSW joint in this research. This process generates compressive residual stresses at the periphery of the joints via passing a designed concave pin with larger size than the created hole in the center of the weld. The main objective of the present study is to evaluate the performance of the proposed method through investigating its effects on fatigue behavior of FSSW joints of aluminum 7075‐T6 and therefore some reliable strain based multi-axial fatigue criteria have been selected to predict fatigue lives of specimens based on finite element analysis.
